loyo case study custom bracket for 300 sets led headlights

      Custom 7-Inch LED Headlight Bracket

An existing round LED headlight. A new stamped metal bracket. This 300-set OEM project shows how LOYO connected the lamp, vehicle body and outer trim ring while leaving room to aim the beam.

The lamp was ready. The mount had to fit the vehicle.

The customer supplied an original headlight and a polyester outer trim ring for a custom vehicle. LOYO kept the 7-inch LED lamp unchanged and developed a circular stamped metal bracket to join the lamp, body and trim ring. Each vehicle used two headlights with matching brackets and fasteners.

A 7-inch diameter alone could not settle the installation. The six mounting holes had to meet the body and trim ring, the outer edge had to clear internal mounting posts, and the bracket needed space for raised areas on the lamp housing. The lamp also had to face the right way and retain beam adjustment.

The working rule: define the lamp interface first, then design and trial the complete bracket assembly on the vehicle.

LOYO CUSTOM stamp bracket for 7 inch led headlight

We designed the bracket around the lamp.

The lamp’s installed direction, housing shape and aiming range set the bracket’s limits. We then worked outward to the vehicle mounting points and outer trim ring.

      Hole pattern
Match all six holes by diameter, spacing and position.
      Clearance
Keep the bracket away from internal posts and raised areas on the lamp housing.
      Trim ring
Set a screw-tightening limit for the polyester part so the lamp stays secure without cracking the ring.
      Beam aim
Leave enough adjustment to orient the lamp and set its beam after installation.

The vehicle trial settled the fit.

Before the 300-set run, one or two complete sample sets were checked on the customer’s vehicle. A drawing and a bracket alone could not show how the lamp, body and trim ring would behave together.

CheckWhat the complete assembly had to show
Six-hole alignmentThe bracket, body and trim ring met without forcing the fasteners.
Lamp direction and aimThe headlight sat straight and its beam could be adjusted.
Fastening and vibrationThe lamp held position through a vibration check without excessive load on the polyester ring.
ClearanceThe bracket cleared the vehicle’s internal posts and nearby parts.

The approved sample established the bracket design and installation method used for the first 300 vehicle sets.

Precision means the holes still line up after forming.

A supplier may quote ±0.1 mm for standard stamped dimensions or ±0.05 mm for precision features. Ask which dimensions those figures cover. A 0.3 mm hole-spacing error can matter when the lamp, bracket and trim ring have little room to move.

For this type of part, mark the critical features on the approved drawing and use a coordinate measuring machine (CMM) report where the measurement plan calls for one. The vehicle trial remains the final check of the complete fit. The polyester trim ring also needs a documented torque limit based on the actual screw and ring, rather than an assumed universal value.

      Planning the work

      1. 5–7 working daysTypical first bracket sample
      2. 10–15 working daysTypical small bracket production run
      3. 20–30 daysProduction target after sample and design approval

A revision after the first tool trial changes the schedule. Define the sample rounds and revision time early, or a project planned for 30 days can drift toward 60.

When should you use an existing lamp with a new bracket?

Choose this route when the lamp’s beam, functions and housing already meet your needs, and the mounting interface is the part that must change. If the lamp cannot face or aim correctly in the available space, a bracket alone will not solve the project.

Published forecasts for the automotive LED headlight aftermarket sit around 10%–12% annual growth; one forecast projects 11.8% for 2026–2035. The demand is real, but your installation still depends on the details above.

      Ask for four clear answers

      • Which hole positions and clearances are controlled on the drawing, and how are they measured?
      • What happens to the schedule if the first bracket sample needs a revision?
      • What tightening limit protects the actual polyester trim ring?
      • Will one or two complete sets be tried on the vehicle before the batch run?

Approve production only after the complete lamp, bracket, body and trim ring pass the vehicle trial. A supplier who can explain the drawing, the fastening method and that trial has a workable plan. A bracket quotation alone does not answer whether the light will install and aim correctly.
